    There is several errors at loading, but as to how I'm puzzled. All their packs are tested for such things.

    Assuming you've tried re-downloading the pack from the FTB launcher, you could try the FTB forums. Their support have backups of all the old packs to compare against.

    You don't. Not since 1.5.4 has Forge required your to edit the jar. They released an installer jar from 1.6.x onwards.

    Use coblegen machines to feed an autocrafting block (The pack is bound to have several). You might as well have them crafting it into the compressed form as you make the cobble to save you having to wait extra time after you have the 43 million. You need only have the ME network bother with double, tripple, or even quadruple compressed forms if at all.

    Harvestcraft has crops, Natura has berry bushes and cotton (string) and Growthcraft used to but might not in 1.6.4, that can be right clicked to get drops without actually breaking the plant.

    Infernal Mobs and Special mobs are two that focus on mobs, but a lot of the larger mods will have a few new mobs, especially Ars Magica.

    Biomes o' Plenty and Extra Biomes xl are two of the larger biome mods, but again, large expansive mods are likely to add one or two, like Thaumcraft 4.

    Adding dimensions is somewhat of the in thing, so even medium sized mods like Extra Utilities have one. Mystcraft will let you create and to a lesser degree (without cheating in pages) design your own dimensions.

    The Forge API means you can pritty much throw any collection of mods together without much issue. But if you don't want to have to worry about that you can get Mod Packs that have already been tested and configured to avoid conflict. Magic Farm and Mad Pack for example, will try to kill you. Repeatedly.

    If you add Orespawn to a clean Forge install, gen a world to create a config, then add the rest of the mods, Forge should adapt the id order for the rest of the mods for you.
    That is assuming someone like FTB don't have a universal config for orespawn that you can use.

    Why does it need 400 anyway? Most mods now use a handful, then metadata off several variants.

    The Auto-smelt enchant should drop glass from sand. If on a spade. I forget if it's a mod or vanilla thing though.

    Tinkers' Construct is one of the better options at furnace operations you need done on mass. Simply because it processes them all at once. It's clear glass, which is what you'd get from it, is also lovely stuff. Connected textures, drops an item when broken and so transparent many players walk into it. Tinkers' Excavator also makes getting the sand less of a chore by doing a 3x3 at once. The downside is you'll need plenty sand, gravel and clay to build anything more than a small smeltary, and it needs lava as fuel.

    As far as I know mod_ZanMinimap is a client only mod. It has no server side implementation. Unfortunately, if I remember rightly, Forge warns you if you try to put a server mod into a client instance, but not a client mod into a server instance.
