In terms of the suit downgrade thing, perhaps something similar to the beam/visor toggles could work? switch between suit groups rather than downgrading and re-upgrading
What about a Crystal Flash from Super Metroid. Could be crafted with light crystals, a focuser, and chozo compound. When used, it fully restores all your ammo, but brings your health down to 99 units.
in terms of mod integration/compat fixes, perhaps dense ores and/or fortune ores? (adds chance for thicker parts of ore to drop more; replaces normal block drop with item, allowing it to be mined with fortune enchantment, item is then smelted into ingot). also, this might be tough but smart moving, mainly because the armour doesnt render properly due to the mods API (the suit is always facing a specific direction and doesnt properly follow movements)
In the nether damage section of the config, it seems only vanilla mobs are compatible. I was fooling around, mixing mods, and noticed that even if I add other mobs to the config, it doesn't properly register them. Any plans on changing that or am I just doing something wrong?

when I die, I seem to lose the command visor. Idk if this applies to the powersuit, I've been using the Federation suit.

as good as the gravity suit works, isn't it supposed to resist lava as well? it doesn't seem to be doing it for me and my friends

the federation armour should at least be upgradeable with a PED suit

You should add support for the Gravity Sciences mod, so that the gravity suit is resistant to the devices
