I was thinking... there doesn't seem to be a version of the sheep when it's been sheered, or in any other colours. Also, it'd be cool to have the different armors that could be put on and taken off. It's late and I was just thinking about it if anyone wants to try it - i don't know if I'll ever have time to invent it myself.
To prevent the piston from coming all the way out of the blocks I folded the blank white squares in half twice (gluing each time) and then glued the resulting squares to the ends of the shaft (after going thru both blocks.) Piston slides thru both blocks, since the piston is one whole block long it slides at both ends to fit inside the compact cube.
I made a few mistakes on the one I made, but I corrected the pattern before uploading it. I made mine with the holes in the blocks on the flap of the boxes, the updated pattern has the holes at the bottom of the boxes (that all the other flaps attach to.) Also since I am using tab and slots, I accidentally cut 2 joining sides as slots, I have that joint held together with tape.
All the blocks I have are standard 20 lb 8.5 by 11 paper. Some of them are tab and slot (preferred for faster construction), some I've glued together and some are both (the piston for example, I glued it together by using a toothpick to put glue in the joints.) I cut them out with an Exacto knife on scrap cardboard as a cutting board. I use Elmers school glue (regular white glue) usually with a toothpick to apply it.
I tried using scissors but the inside corners are a pain. I tried a glue stick but too stiff.
I have a Picasa album that I took while putting together a couple of blocks, not to sure how helpful it would be as instructions: Block construction album

For the Piston I used Paint.NET. I did most of the work at the same resolution of terrain.png. After I resized it (800% is the accepted zoom for standard blocks) I added the tabs (lines, copy and paste.)
For the Slimes I used PHP, I wrote a script to place the eyes and mouth in the right place, then resize for the various sizes of slimes. I saved the output for the first 4 sizes and made them available as .png files on my website.
I also have a PHP block generator and a PHP character generator on my website http://papercraft.robhack.com/. The character generator has the options to add a hat box. The block generator currently does not color in the grass, I am using the terrain.png from 1.6 I think. I am working on a javascript block generator as well that colors in the grass, leaves and redstone from user input, once it is ready I will link to it from here.

Basically they all start with either terrain.png or the mob skins and build boxes. I did research (link to one of many research albums) for the skins and posted them in another forum.

I do the same. Paint.net is probably the most useful of all the things to make papercraft, (the templates anyway)
